In a processing plant, a shutdown doesn’t just affect one machine: it affects the entire line. That’s why high-turnover wear consumables aren’t ordered when they run out, they’re anticipated.
Plant wear is predictable: it’s measured in tonnes processed and service hours. This allows for stock planning instead of reacting. These are the consumables that should be covered before the warehouse shows zero.
The three variables that decide
This is where the most material moves and wears out fastest. Mantle and concave liners and mill linings have an estimable lifespan: with the data on tonnes processed, you know when a change will be due.
Pumps and valves
Pulp pumping is aggressive: impellers, liners, and seals wear continuously. Having spare kits for critical pumps prevents a pumping failure from stopping the entire line.
Plan by tonnes, not by calendar
The minimum stock for each consumable should be calculated based on the actual processing rate, not a fixed date.
Conveyor Belts
Rollers, pulleys, scrapers, and splices are cheap compared to the cost of a stopped conveyor. Maintaining a basic stock of these items is one of the highest-return investments in a plant.
In a plant, the cheap spare part you don’t have costs more than the expensive component you do have.
How to size your stock
The practical rule: cross-reference criticality (how much the line stops if it fails) with replenishment lead time (how long it takes to replace it). Critical consumables with a long lead time are those that absolutely must be in stock; for the rest, a quick agreed replenishment plan is sufficient.
In summary
Plant consumables are managed with data: tonnes processed, estimated lifespan, and replenishment lead time. With this, the warehouse stops being a gamble, and the plant stops shutting down due to a wear part that was known to be due.
